thats good that fans might be on the menu even if far far far into the future the issue with tiers is that most customers will buy the one with the most features rather then the low cost model like the wireless model is likely to sell the most leaving the wired and wired entry level models in the dust also hopefully be consumer friendly and use AA battery's instead of horrid AAA or coin

You could always get one of those 3D printers and make your own casings (in seriously limited runs obviously). Tooling for custom plastics can be a very large expense.
yah well 3d printing is still rather expensive even makerbot is $1,000-3,000 depending on if you buy the kit or make it yourself
vacuforming with thick plastic sheets are cheaper at less then 200 for a sheet and simple wood box and vacume cleaner and home oven to heat anf forum the plastic if a makerbot could cost less then 500 it would be perfect but 1100 for a process that takes a few hours yah no thanks
Vacuforming is good for large items, but when you look at small items, you can lose a lot of details and consistency across multiplle runs is harder.
having collateral would help for starters ide say start small not bite off more then you can chew and see about $5000 or less just to try prototyping and see if it even feasible
Vinyl dye, an X-Acto Knife, a soldering iron, patience, and a wide variety of D-Pads are your friend in this instance. Before you even determine the costs, see what you can do with stock controllers. If you could mod them and enhance them, that alone would be a good start. All you need to do is improvise in terms of gamers' demands.
