Sounds like a job for a USB SSD.

I've been curious if it was at all possible to remove the flash from the 4gb module and swap it with something larger. It'd keep things a bit simpler and more stable though I suppose one could mount a USB port to the side of the case and not worry about the wires yanking traces.

For that to work you need a file from the flash and lay it on the disk on a specific fashion. Again, pretty detectable.

The tutorials say you just wire it up and format from the dash - doesnt mention any file from the flash

I think all microsoft is concerned about is piracy ie: loosing money, they probably don't make much off selling hdd's. I think they would be more worried about people stealing games than what HDD you have, besides bart_simpson is correct, people being cheap on their HDD's just means they have more money to spend on games (What make MS lots of money with all the extras you can buy). Which is also another reason they don't ban people: more people on XBL = more sales = $$ :D

I've had this arguement previously many times and have deemed this false. It uses a SATA1 connection I believe, mechanical HDDs will perform just as quickly as an SSD drive because they are both limited by the connection.

Also people have been banned for using 3rd party HDDs. This is from the xbox Terms of Use -

    12. Service Operation and Equipment.

Any attempt to disassemble, decompile, create derivative works of, reverse engineer, modify, further sublicense, distribute, or use for other purposes the Service, any game, application, or other content available or accessible through the Service, or any hardware or software associated with the Service or with an original Xbox or Xbox 360 console is strictly prohibited and may result in cancellation of your account and/or your ability to access the Service, and the pursuit of other legal remedies by Microsoft. Microsoft may take any legal action it deems appropriate against users who violate Microsoft's systems or network security, this contract or any additional terms incorporated or referenced in this contract, and such users may also incur criminal or civil liability.
